The Client Challenge

Business Process Challenges

The Challenge

Manufacturing organizations often struggle with fragmented operational data spread across PLC systems, IoT sensors, ERP platforms, and manual reporting processes. The client lacked real-time visibility into production performance, machine health, and operational KPIs, making it difficult to identify issues before they impacted output and profitability.

Maintenance teams operated reactively, addressing equipment failures only after breakdowns occurred. Downtime detection was delayed by hours, while critical metrics such as OEE, MTBF, and MTTR were tracked in separate systems with no centralized view. This resulted in production inefficiencies, increased maintenance costs, and missed opportunities for optimization.

The organization also relied heavily on spreadsheet-based reporting, creating delays in decision-making and limiting the ability of plant managers and executives to act on real-time operational intelligence. As the company expanded its manufacturing footprint, the need for a scalable, data-driven intelligence platform became increasingly urgent.

Our Approach

Our Strategic Approach

Our Approach

Softree designed and implemented a Manufacturing Intelligence Platform powered by Microsoft Fabric, Power BI, Power Apps, and Power Automate. The solution unified data from IoT sensors, PLC systems, ERP platforms, and production systems into a centralized OneLake architecture, creating a single source of truth for manufacturing operations.

Using Fabric Event Streams, Dataflows Gen2, and Spark-based processing, we built real-time data pipelines capable of ingesting and analyzing high-frequency machine events. AI-powered analytics and predictive maintenance models were introduced to identify equipment anomalies, forecast potential failures, and reduce operational risk.

Power BI dashboards provided live visibility into production KPIs, machine performance, downtime events, and operational efficiency metrics. Power Apps enabled frontline operators and maintenance teams to log issues, manage work orders, and access operational insights from mobile devices, while Power Automate streamlined alerts, maintenance workflows, and ERP integrations.

The Outcome

What changed for the client.

The Outcome

The Manufacturing Intelligence Platform transformed factory operations by delivering real-time visibility, predictive insights, and automated decision support across the manufacturing ecosystem.

The organization achieved a 30–40% reduction in unplanned downtime through predictive maintenance and anomaly detection. Production efficiency improved by more than 20%, while operational costs decreased by 15–25% through process automation, optimized maintenance scheduling, and improved resource utilization.

Machine uptime increased significantly, issue detection moved from delayed reporting to real-time monitoring, and Mean Time To Repair (MTTR) improved by 45%. Leadership teams gained centralized visibility into OEE, throughput, quality, and operational performance through live Power BI dashboards.

With a scalable Microsoft Fabric foundation now in place, the client is positioned to expand into Digital Twins, advanced AI-driven maintenance, supply chain intelligence, and next-generation Industry 4.0 initiatives, ensuring continued operational excellence and competitive advantage.
